A bike box is a big flat rectangle of air

A bicycle is light for the space it occupies, and its shipping box makes that worse — a bike carton is a large, flat rectangle sized to hold a partially-disassembled frame with the wheels, bars and pedals packed around it. So a single boxed bike is bulky and light, rating toward class 150, and the metal frame's real weight is spread across a lot of carton. The category runs class 100 to 150, with density driven almost entirely by how disassembled the bike is and how many boxes share a pallet.

The more a bike is broken down, the denser it ships. A fully-built bike is mostly air between the wheels and frame; a well-disassembled bike — wheels off, bars turned, pedals removed — flat-packs into a much tighter carton. Palletizing multiple bike boxes together is the other big lever, turning long awkward singles into a stackable unit. Kids' bikes and frames-only ship denser and cheaper than full adult bikes.

Densely flat-packed bikes — class 100

Well-disassembled bikes flat-packed on a 48" × 40" pallet, 50" high, 560 lb.

48 × 40 × 50 = 96,000 in³ ÷ 1,728 = 55.6 ft³. Density = 560 lb ÷ 55.6 ft³.

10.1 lb/ft³ → class 100 — more disassembly and tight palletizing reaches the dense end.

Flat-pack, palletize, and mind the e-bike battery

Ship bikes as disassembled and flat as the design allows, and palletize multiple boxes rather than moving single long cartons — a pallet of bike boxes measures far better than the same bikes shipped individually, and it's easier to handle. Keep the packed-in components (wheels, bars, pedals) inside the frame carton, not as separate light boxes.

E-bikes add a real requirement: the lithium-ion battery is a regulated dangerous good, with rules covering state of charge, packaging, labeling and documentation that have tightened repeatedly.
